Suggestion
As far as removing the headlamp is concerned, behind the "Headlight Removal Access" plug in the photo, use a 5mm deep socket on an extension and 1/4" ratchet.
Leading evidence: 'same is true of the left/right adjustment' (no explicit attributable resolution; this is a reported action or suggestion). Across 1 matching discussions, the most frequently mentioned possible cause is 'same is true of the left/right adjustment' (1 discussions; 0 report identifying it and 1 suggest it). The most frequently discussed action is 'Use 5mm deep socket' (1 discussions). For that action, 0 discussions report a resolution and 0 report an unsuccessful attempt. No action has an explicit, attributable resolution report under the current rules. These are forum reports and suggestions, not a confirmed diagnosis.

I'm going to have to use a piece of black electrical tape to secure the plug to the hole..
These are separate views of the same evidence. Frequency alone does not establish a fix, and these counts must not be added together.

Counts describe captured discussions, not unique people or a diagnosis. Author identities are not reliably stored. Exact duplicate evidence is counted once across matching discussions; one discussion counts at most once per action/state. Multiple repairs reported together remain a combination. Suggestions and failed attempts do not establish a fix. Matches cover whole discussions and can include related faults, model variants and incomplete threads.

Everyone that has worked on her did excellent work and that isn't always the case.
I am trying to remove my drivers side headlight and the thing is stuck! I cant seem to turn the nut the flips the retaining bar. Sorry for the lack of a technical term!
It seems to be jammed in the locked position.
Any tips for getting the headlight removed?
Thanks!
I assume you try turning clockwise and counterclockwise a little to loosen it so have you try pushing it in with the tool a little to loosen whatever blocking it inside?
Make sure you're turning it the right way of course, and then try tugging on the light a little while turning the latch. My passenger side one is always a little sticky and it requires the light to be pulled/wiggled a little at the same time the latch is turned with a wrench. Basically I turn the latch and it pops loose, but the headlight only moves forward a couple millimeters, and I need to wiggle it side-to-side a little while tugging forward on it to free it up and get it to come all the way out.
I am in the same situation and nervous as hell that I'll break the headlight. I'm trying the wiggle/coax plead along with back & forth to no avail.
I've just ordered the eBay replacement headlight gasket kit as well as the 996-504-811-02-01C front cover. All of these rubber parts on the inside are very clean and disintegrate on touch.
I can't figure out what the part number is for this plug to order new ones.
This plug covers the headlight level port.
The 5mm allen key wrench is stuck in the headlight level port - I am not sure if I should reef the son of a bitch out or wait until the headlight is removed to extract it? Currently, I'm waiting until the headlight is extracted.
^^^ how can you remove the headlight with the Allen wrench stuck in there ? You will only be able to move the headlight forward until the wrench hits the wall of the opening . Am I missing something ?
I've never had the headlight out because it is stuck. If I had a picture of the headlight assembly and the body with the light extracted I could answer this question.
I don't know if the allen key enters the headlight assembly or the body. It is safe to pull out the allen key with whatever force is necessary without destroying the $2700 headlight?
Your Allen key is stuck in the fog lamp adjuster. I think its worth forcefully removing. I doubt itll do any last damage, but if it does itll only affect your ability to level the fog light. I hardly use mine, so thats why Im nonchalant about this - you may think otherwise.
The allen key should just be wedged in the level adjustment socket, which is a plastic socket. You "should" be able to wiggle it back and forth a bit and remove the allen key. IIRC, the headlamp tilt adjustment is locked into place with two screws. I suspect the same is true of the left/right adjustment. Worst-case scenario, the level adjustment socket comes out attached to the end of the allen key but you should be able to pop it back into place once you have the headlamp out.
As far as removing the headlamp is concerned, behind the "Headlight Removal Access" plug in the photo, use a 5mm deep socket on an extension and 1/4" ratchet. IIRC, turning the ratchet forward (
toward the front of the car
) should rotate the metal hasp that locks the headlamp in place. The hasp is metal; the headlamp housing clip is ABS plastic. I suspect that you either have a wee bit of corrosion on the hasp's pivots, or there's some crud caught between the hasp and the headlamp housing clip. Keep at it, and best of luck. Once you have that bugger out of there, make sure your locking hasp and its pivots are clean, give it a bit of lube, and make sure the headlamp housing clip isn't bent, chipped, or otherwise obstructed.
Good luck. I understand the fear of screwing something up, considering the outlandish price of these headlamps!
With joy I am able to report complete success. 996Love emboldened me - I squirted a little electrical contact cleaner for lube and the allen key was extracted. The headlight extraction was uneventful and unscathed. I'll post some pictures when I'm done to help the next man up.
This car is 24 years old and so remarkably clean and untouched that I want to be as careful as possible. Everyone that has worked on her did excellent work and that isn't always the case. This headlight has never been removed and I'm glad I have replacement gaskets coming.
I greatly appreciate the help from youse guys.
The part I described as a "plug" is called an "insulator" in the parts catalog. It is part 999-631-170-03 and discontinued.
There is the insulator, mounted in its location. I'm going to have to use a piece of black electrical tape to secure the plug to the hole..
The plug connector was stiff from dust. Electrical contact cleaner and gentle back & forth depression of the tab eventually worked it free. "un-depressing" the tab caused it to free up relatively quickly.
When i remount the headlights I'm going to add some dielectric grease to the slide points to make maintenance in 2049 butter smooth for whoever owns it then.
This is the plug that I had to extract by force. No idea why, but everything is unscathed.
Due to disintegration, I needed a new Hood Lock Panel Cover Plastic Trim 996.504.811.020.1C
And I found the past thread that discovered the eBay seller who sells the Porsche headlight gaskets: 996.631.172.00, 996.631.171.00 The originals were completely gone. If you're going to maintain these headlights, you should plan on replacing them the original "rubber" is not UV resistant.
Lastly, I found the insulation on the wiring harness to the lights was still in good shape. Many moons ago, the wiring harness spontaneously combusted in my first car while sitting at a traffic light. It gets your attention.
