Just after I purchased my '05 BS in 2019, I noticed an oil leak coming from where the
exhaust
header connects to the head on bank 1. I checked that the leak was not coming from higher up on the engine (cam cover etc). I then replaced the steel gasket and bolts but it still continued to leak. I pulled the header off again and put a straight edge across the header mounting plate and measured about a 1/16" warp across its length. I suspect this is the reason why the header gasket is leaking. I'm going to find a machine shop and see if they can machine out the warp in the mounting plate.
I am curious why that much oil would be leaking from the air ports in the head and why there was no apparent
exhaust
gas leakage. Has anybody experienced a similar leak?

Good news and bad news. I took the stock header to a machine shop and they marveled at the build quality and high grade of materials that
Porsche
used (good news?!). The bad news is that the header flange plate is stainless steel requiring special tooling to machine it. I was quoted between $400 and $600 for setup and machining.
Since the
exhaust
header/cat is 16 years old with about 95k miles of use, would I be better off just replacing it with a new one?

Sounds to me like a good excuse to go get some performance
headers
(either catless or with high-flow cats).
Agreed. Perfect time to upgrade to sport
headers
! The factory
exhaust
manifolds on these cars are boat anchors that can't even be given away in most cases, so I certainly wouldn't invest a lot of money in a factory replacement or repair unless it was practically free to do so. You might find someone with one cluttering up their garage after installing
headers
that is willing to send it your way, but again just the hassle and cost of shipping may be more than its worth to someone unless its local to you
I like your rationale! Any recommendations for quality high flow cats that won't trigger codes?

Both
Soul
Performance and
Fabspeed
make performance
headers
with 200-cel cats. I went cat-less btw
An update in case anyone else runs into the same issue with oil leaking from the
exhaust
gasket. I ended up just replacing the bank one header and cat with an OEM part. After about 100 miles it also started leaking at the
exhaust
header gasket. The root cause of the leak ended up being worn valve guides leaking oil. I had to have the head removed and new valve guides installed by a machine shop. After 300 miles there have been no leaks.

I know this is old thread but it looks like i’m having same exact issue.
