Hello All,
After dealing with the issues since I purchased my car under CPO for with the 2 years almost up. I finally found the time to address certain issues that were bothering me. After educating myself with some knowledge from the forums, I was able to articulate the problems to dealership and convince them to have them cover the problems under warranty. It seems like I had the 3 common problems that other
Cayman
owners have experienced fixed all at once. I hope this helps other forum members as this forum has helped me researching my problems.
1) Air/Oil Separator -
AOS
Ever since I purchased the CPO car, I noticed
exhaust
fumes (intoxicating smell) and observed white/gray smoke, even after the car has warmed up. I suggested to the shop foreman that I believe it could be the
AOS
starting to fail (after reading the forums).
- Upon inspection and noted in my invoice the technician "performed vehicle inspection as per factory guide. Found oil leak coming from intake distributor and air filter housing. Performed short test fail and found oil separator failure or has an internal leak. Recommend replace oil separator and vent line with air filter both contaminated with oil. [Technician] removed intake distributor to clean inside and found oil. Performed short test pass everything test drive vehicle to verify not smog coming out."

2) Rattling Headliner
A constant buzzing sound was sourced from the headliner that was showing symptoms of being loose. For example, it the middle of the headliner, when I put my hand up, the slight annoying buzzing noise stopped. I was able to have the shop foreman sit with me while we took a drive and he was able to hear it as well. He banged the interior of the car and heard the headliner rattle.
- On my invoice it was noted "inspected and verify with customer concern. Shop foreman test drive vehicle with customer and recommended replace roof liner because is making noise when they drive vehicle. Removed and installed new roof liner when arrived."

3) Passenger side premature pinch protection activated
This was the most bothersome. But when the roll the passenger side window all the way down and want it to go up by lifting the window switch level all the way up, the window will go up to where it is almost up but then comes back 1/4th the way down. Meaning, the pinch protection is being activated even though there is nothing blocking the window going up. However, while driving at high speeds, the problem does not occur. I showed this during the test drive with the shop foreman and he was surprised. I mentioned that a friend of mine who is knowledge about electronic and electrical current said that it could be during high speed driving, there could be more current going to the motor to allow it to go up (or something like that), to which the foreman agrees.
- On my invoice it is noted "inspected and verify customer concern. Removed door panel removed window motor, speaker, glass, mirror housing with bracket to check if anything abnormal and found inner door seal deteriorated. Ordered new window seal and installed back and window is working properly after replaced inner window seal. Power Windows Motor Programmed."

thanks for sharing your experiences and glad you managed to catch the issues and get them resolved before the warranty ends.
1. was there any noise/sound from the
AOS
when you noticed the symptoms?
2. I too had to replace my headliner but for a different reason - the cloth was pretty much on my head when I sat in the car. seems to be a common issue after a few years.
3. on my car it was an issue with the window regulator that stopped the window from going up smoothly.
I occasionally have the passenger window pinch protection issue on my '07 too. If you put your ear up to the door panel when engine is off, can you hear anything that sounds like binding metal cables when operating the window? As eyeofthetiger mentioned, this would be a symptom of a bad window regulator.
Mine tends to work 9/10 times, so I'm disinclined to spend $300-400 to fix it unless it gets worse.
Good questions.
1) I did not recall any noise or sound; if there were any uniquely strange sounds I think I would have noticed them, but I did not. The AOS didn't entirely fail when I felt something was wrong. My symptoms were just excessive intoxicating and visible fumes even when the car is warmed up. It just didn't seem right so I brought it up and the technician hooked up the car for couple diagnostics to check.
2) Yeah, when I read about the headliners failure on the forums, it was lead me to confirm that the rattling did come from the headliner. It took awhile for me to pinpoint the noise, but I had the passenger help locate it as well. At first I thought it was coming from the rear, such as the rear trunk privacy sunshade or the rear side compartment doors.
3) I hope it it wasn't the regulator, but I read that many have theirs fail as well. Knock on wood.
I haven't noticed any sounds, but then again I haven't tried to put my ear to door. I shall try it and see. But it is now working after the seal was replaced though. Actually, the passenger window regulator was replaced prior to my purchase as it was a problem for the previous owner, if I recall when I read the CarFax.
