The cap is not really intended to be removed and replaced like the old metal caps of well, old.

I'm having the same problem, replaced tank with one from PP not OE in September with the black cap.

Today with the "old" black cap reinstalled and tightened until it "bottomed out" drove until up to temp.
Counts describe captured discussions, not unique people or a diagnosis. Author identities are not reliably stored. Exact duplicate evidence is counted once across matching discussions; one discussion counts at most once per action/state. Multiple repairs reported together remain a combination. Suggestions and failed attempts do not establish a fix. Matches cover whole discussions and can include related faults, model variants and incomplete threads.

"Unstored" my 2005 996 C4S today. Installed a brand new Porsche 04(blue) cap from PP due to reading of cap failures. Water tank was installed last fall due to the dreaded seam leak. Cap removed was one of the Blau(black) versions and had been functioning fine to my knowledge. While installing the new cap I noticed it was turning harder than normal. I thought cross-thread! Pulled off, nope. Reinstalled and tightened down(read tight!). Drove the car for 10-15 minutes, up to temperature and all gauges looked good. Pulled into garage, shut off, and noticed anti-freeze smell. Found puddle by left rear. Opened hood noticed water in catch area beneath new cap. Level dropped less than 1/8"(only in my driveway, not street). Let cool, removed, noticed cap gasket wet about 1/3 around as if passing water. Put old cap back on. Noticed the blue cap has the same internal part as the black cap which is made by Blau. Did I do something wrong or just didn't "strong-arm" new cap enough?
You may have over filled the tank and the coolant expanded as it heated and found it's way out via the lift valve. That's normal. Expanding water has to find an escape route. If the lift valve does not lift and the cap is tight, then the plastic reservoir can split. Always good policy never to over fill. Safer to keep the cold level on the lowest mark. The level will rise to the high mark as it heats up. IMHO.
Thanks. The deal is I only changed to the new cap. Have not added cooling fluid since I had it flushed last year after tank changed. Have had no overflows since that time. I'm thinking didn't have new cap fully tightened??
To the inexperienced the cap can take more force to properly tighten than one might believe is required.
I get fooled almost every time I take the cap off. I don't take the cap off but very very infrequently. Every time when I go to put it back on I have to really give it a twist to make sure it is properly tightened down. Then I twist it even harder and it turns some more.
Also one has to be very careful to not cross thread the cap. I really try to avoid removing the cap unless I absolutely have to. Thank goodness one can check the coolant level by looking through the tank wall rather than opening the cap. The cap is not really intended to be removed and replaced like the old metal caps of well, old.
I'm having the same problem, replaced tank with one from PP not OE in September with the black cap. A few months later started leaking again thought it was leaking from the black cap so I just replaced it with the blue one topped it off only lasted a couple of days before it started leaking again.
Today with the "old" black cap reinstalled and tightened until it "bottomed out" drove until up to temp. No leaks! Must be getting weak in my old age! Thanks Macster.
Update: Finally got tired of smelling antifreeze after driving although no visible leaks. Finally reinstalled the blue cap as recommended and tightened down per Macster's advice(read tight!). Have driven car numerous times with no smell after parked. You guys were right! Thanks.
