The main issue is the Smog Test detecting the ROW re-flash on new AAPlus Smog m/c.
Outcome qualification: Negation, uncertainty or missing explicit repair resolution overrides the raw extraction signal.

I just ran across a reseal/rebuild kit for the SAI today.

SAI thread. So I'll be brief. Many of the 996 AOS problems relate to the cooling. The Boxster M96 does not have a coolant supply so avoids these issues.........so disconnect the AOS cooling if you are in a warm climate?

Start the car and rush around to the engine and put your hand over the pump output. It should be blowing forcefully.Feel the pump casing while it is running - vibration ?
Counts describe captured discussions, not unique people or a diagnosis. Author identities are not reliably stored. Exact duplicate evidence is counted once across matching discussions; one discussion counts at most once per action/state. Multiple repairs reported together remain a combination. Suggestions and failed attempts do not establish a fix. Matches cover whole discussions and can include related faults, model variants and incomplete threads.

BTW::: the UAOS is working superbly, not only has it fixed ALL the AOS problems, we are finding we can INCREASE the oil level to help mitigate oil pressure drops on high G-Force turns..
Howdy!
My secondary air pump in my 2004 996 is starting to whine at cold startup. Looking at Pelican Parts they are showing two option ($1961 and $786) for replacement.
Are there other cheaper options that you guys have found? Is it able to be rebuilt? I've searched around the forum and haven't found the answer.
Thanks for your help!
Dismantle it and replace the bearing ? Since you have a new one coming - use the old one as a test of the bearing replacement idea?
On mine a dab of new grease after I cleaned the bearing fixed it.
Yep, pump is easy to remove - if you don;t want to tackle bearing replacement - I wonder if alternator shop could rebuild for you ...got to be much cheaper than a full reman ... ?
Yes.
But not so fast .. just Search - there are issues..otherwise we would all remove it when the SAI pump/system fails.Remember it only runs for 90 secs max on start-up - so don't shed a tear for the planet -it is trivial..And USA is the only big market that required it.
It is not difficult to fix nor expensive if you follow the diy.
The main issue is the Smog Test detecting the ROW re-flash on new AAPlus Smog m/c. The Smog issue is getting more complex and risky.

Rac in Dallas?
Drove the 996 to vegas and back (7 hours each way) ... no issues... other than the FAA calling me asking me to identify the low flying aircraft I was piloting
Sweet Victory must have found something else to work on as he left me hanging when it came time to send the old SAI to him. In the trash it goes...
I'd take it if you haven't trashed it yet...mine has been whining too, I was planning to dismantle and DIY it (with documentation along the way) at some point in the near future.
$250 is admittedly a lot less than I thought a replacement would be, I initially only saw the $7xx one on Pelican and got scared. But a free-IY sounded even better.
SAI problems - I agree it would be nice to just dump it. But that is not practical ,legal or necessary. It is simple to do a diy repair. Often just requires a dab of grease in the bearing or a $2 replacement. It is just an electric motor tht runs for a few seconds after start-up.
If you really want a project, figure out an upgrade to the AOS ! No, not the clunky 'Motorsports' alternative part !By comparison to AOS issues, SAI is small potatoes.
Philooo: the real question is how to bypass the whole thing ? it's been years now and nobody came up with a good bypass solution.
Here are the standard plates that one would use to do this...

The physical removal and block off for the SAI hack is easy diy. Getting the ROW mod to eliminate the CEL is just $. The critical question is posed earlier : Is the ROW mod detectable during SMog Test with the new AAPlus Smog Machines ? That is a question for the vendor of the ROW reflash - not us.
I agree! After all, it is just a crankcase breather. Really is in need of some reverse engineering. A cheap plastic housing located in an almost impossible place to replace, and with coolant running through it. I was thinking along the lines of threading the hole in the block, attaching some high quality stainless steel lines to a metal air/oil separator, then stainless steel to the intake manifold.
Something like this

I agree, but this is the P.O's. SAI thread. So I'll be brief. Many of the 996 AOS problems relate to the cooling. The Boxster M96 does not have a coolant supply so avoids these issues.........so disconnect the AOS cooling if you are in a warm climate? Sounds perverse I know

This was said eloquently:
"Essentially we have a PCV valve designed to possibly dump coolant into our crankcase and or intake system. The idea of putting air, oil and coolant together in a hunk of plastic and then stick in just about the least accessible place in the engine bay does not strike me as the best engineering to come from Stuttgart. "
And worse some OEM AOS are defective from new !
Stelan has a hack and excellent drawing for this , see his post #19 here:

I'm the OP and my issue is well taken care of so feel free to take this down the AOS rabbit hole. VivG, if you want my old SAI all you need to do is pay the shipping.. PM me if you like.
When the engine is cold, detach the output hose from the SAI Pump. Start the car and rush around to the engine and put your hand over the pump output. It should be blowing forcefully.Feel the pump casing while it is running - vibration ? There should be no noises other than the characteristic quiet vacuum cleaner whine. Measure the amperage draw. If you do replace it, suggest you offer the core to one of us to try rebuilding.
Hey there Schnell Gelb, I was just asking B3Freak where you were just the other day. Haven't seen you around and you were missed.

PorscheTech3 , B3freak and other pals, Greetings. Yes, I have been AWOL. New career - Mountain Farming !
But I did want to give a plug for the UAOS.
It isn't often that a Forum member designs and builds a part that is good enough for LN Engineering to sell. Porschetech3 did that and got a Patent !
https://lnengineering.com/products/aos.html
And you all saw the development process here on this Forum. There have been many attempts (including Jake Raby iirc !) at correcting the design defects of the stock AOS. The Motorsports version by Porsche is an expensive, bulky example..

And this Ultimate AOS (UAOS) upgrade is better than the old Motorsports device!

Congratulations Porschetech3 !
If you have a top shelf tester with a EGA sniffer you can tell by the exhaust gasses when it turns off.. The ECu can see the gas mix as well so a OBD tester can likely see it..
given the number of wires to the pump, it could also be using the pulse feedback
The piece that will really do you in is the ECU core programming not passing stock checksum.. The tester can calculate it and compare to a known value. if they don't match you don't pass.
Haven't looked at this on a Porche directly, but I've seen it on a BMW and a Corvette..
I just ran across a reseal/rebuild kit for the SAI today.
I figured I’d put a link here in case someone searches for “air pump” since this was the last thread about the SAI according to my search.
I ordered a kit and will be resealing/re-greasing my spare SAI as soon as I can.

Use code RKX10 for 10% off.
This is an old thread but a good one.
Somewhere on RL is the Mercedes SAI part number for an SAI that fits the 996.2 for a much cheaper price than the oem, but I am having a difficult time finding it. Appreciate if anyone has it to post it.
Thanks!
Found it!

buys this SAI pump [post #6] (Mercedes Secondary Air Injection Pump - Bosch 0001407085, ~$300), which turns out to be identical to the Porsche SAI pump.

Later in that thread, people use the Mercedes number to find alternate aftermarket versions, such as this URO one for as little as $200 (and a link to their in-house generic for $120).
