Read evidence and context
Explicit resolution reports before identified causes, performed actions and suggestions. Within each level, matching component labels precede direct query mentions and inherited thread context; successful versus unsuccessful discussion counts, owner confirmations and independent discussion support determine order. This is not a probability of success.

1
0 original-poster resolution reports. Counts can overlap; they are not unique people or a success rate.
0 discussions have direct query context; 0 report a fix in that context. Other evidence may inherit the discussion’s subject.
Suggestion
Make sure you use anti-seize when you put it back together.
Leading evidence: 'Use anti-seize' (no explicit attributable resolution; this is a reported action or suggestion). Across 1 matching discussions, The most frequently discussed action is 'Use anti-seize' (1 discussions). For that action, 0 discussions report a resolution and 0 report an unsuccessful attempt. No action has an explicit, attributable resolution report under the current rules. These are forum reports and suggestions, not a confirmed diagnosis.

Suggestion
Just make sure the pulley remains lateraly inline with the others, and use the length of the new bolt inserted in the pulley to determine the max depth of the hole.

If you have to put a helicoil in, like me, I used an M8x1.25 kit.

Suggestion
Once youve gotten close to the original threads, you may be able to use a pick and a chaser to clean them out - it sounds like theres a good deal of oxidation in there.

Counts describe captured discussions, not unique people or a diagnosis. Author identities are not reliably stored. Exact duplicate evidence is counted once across matching discussions; one discussion counts at most once per action/state. Multiple repairs reported together remain a combination. Suggestions and failed attempts do not establish a fix. Matches cover whole discussions and can include related faults, model variants and incomplete threads.

Broke my lower idler pulley bolt sub-flush while trying to remove it...cross-threaded from previous work maybe?
Anyway, got the exact parts and followed the methods of the guys in this post:
Sheared lower idler pulley bolt
Got the automatic center punch dead-center, started with 3/32 hex-shank titanium drill bit, slow with a lot of pressure (it ate that one...disintegrated) then went up to the next bit size.
Then tried the easy out and just binds. Drilled next size up and that extractor binds too...stopped there so I didn't break hardened steel and have another mess on my hands.
Next tried reverse drill bits and those all bind too...stopped there so I don't burn out my drill and now I'm stuck (no pun intended).
So, what's the next step, drill it out and tap, or helicoil/time-sert?
And if an insert is needed, I'm guessing I'd be looking for an M8 kit since the bolt is 8x60?
Thanks!
A little heat (heat gun - not torch) and penetrating oil of your choice. Take your time and dont force it too much Keep increasing your drill size till you almost hit the threads. Itll come out. Once youve gotten close to the original threads, you may be able to use a pick and a chaser to clean them out - it sounds like theres a good deal of oxidation in there. This one to be exact

I was unable to extract the bolt cleanly and ended up with the new hole slightly offset. Just make sure the pulley remains lateraly inline with the others, and use the length of the new bolt inserted in the pulley to determine the max depth of the hole.
I have over 500 miles on my repair and it appears to be functioning the same as factory.
Yep I had to drill it and put in a time-sert...ended up the same with a slightly offset hole, but the pully spacer sits flush.
What should've been a 10-minute job turned into weeks long, hair-pulling nightmare.
