Id consider how much weight you might save by replacing the cans with aftermarket ones.

Coverage and how to read this overview

Counts describe captured discussions, not unique people or a diagnosis. Author identities are not reliably stored. Exact duplicate evidence is counted once across matching discussions; one discussion counts at most once per action/state. Multiple repairs reported together remain a combination. Suggestions and failed attempts do not establish a fix. Matches cover whole discussions and can include related faults, model variants and incomplete threads.

POST 1 / ORIGINAL POSTEROriginal post

The passenger-side muffler has started to rattle on my 996 and Im wondering if anyone has had theirs cut open and repaired successfully. Ill replace it eventually but its a pretty expensive part I have more important components to budget for first. Thanks!

Just replace both of them. If oem are too expensive there are aftermarket stainless back boxes that you can use. Or depending which coast you're nearest, you could try ladismantlers.com or dcauto for used. Depending where you live and the condition of the brackets and bolts, be prepared for some extra effort, and possibly cutting, to get the replacement done. I pre soaked with pb blaster, I think it helped, but my car is a southern car, so not much if any corrosion. For my 996.1 the stock mufflers were very boring so I went aftermarket valved and don't regret it. Golf club mode is nice, but mostly it's in hooligan mode. No tickets yet

POST 3Original post

Mine were coming apart so I just opted to replace them with some ebay ones not really worth fixing stock ones. Worst part is all the old hardware on the car is most likely trashed.

POST 4Original post

You may want to consider repacking the mufflers. I wasn't about to throw out stainless steel Fabspeed Maxflos just because of some rattling inside.

POST 5Original post

^^^ Curious what was the source of the rattle on the Fabspeeds ? Broken welds ? Loose packing ? To the OP can you cut open and reweld the mufflers yourself ? If yes I say go for it . But if you have to pay someone it may not be worth the effort . Could be a fun DIY project . Maybe gut the interior for better sound and less weight .

POST 6Original post

Consider talking to the folks at Cantrell Motorsports about a Carnewal modification. They open up the mufflers and may be able to repair. Nice tone and no drone.

POST 7Original post

The stock mufflers are quite heavy. Id consider how much weight you might save by replacing the cans with aftermarket ones.

POST 8Original post

It was loose packing.

POST 9Original post

When you installed new packing how did you hold it in place ? Safety wire ?

POST 10Original post

Quotes source post: 18458295

Yes, stainless steel wire, wrapped around, with the ends twisted.

POST 11Original post

My 996 has sport exhaust and they were rattling. my neighbor is a welder and we cut the cans open and tack welded the baffles. then welded the “door” that we cut for access. been about 4 years and no new rattles BTW, there was no packing in the cans, just empty space and a baffle, but maybe that’s because of the sport exhaust

Its quite the work of art in sound design.

You do realize, quite a few here are currently on a work release program.

POST 17Original post

Its a bit louder but the muffler bypass pipes arent terrible and can be had on Amazon for quite reasonable price.

Easy enough to do, just find a competent welder. You might only need to drill a small hole and plug weld through to pick up the loose baffle plate. Just about any muffler shop will give it a go, just don't tell them its from a Porsche to avoid the inevitable additional markup they might add.
