But from what you're saying a crack like this is caused by another issue then, not just a general manufacturing defect.
Leading evidence: 'another issue' (1 discussions report identifying this cause; no attributable repair resolution). Across 1 matching discussions, the most frequently mentioned possible cause is 'another issue' (1 discussions; 1 report identifying it and 0 suggest it). The most frequently discussed action is 'Check ebay out' (1 discussions). For that action, 0 discussions report a resolution and 0 report an unsuccessful attempt. No action has an explicit, attributable resolution report under the current rules. These are forum reports and suggestions, not a confirmed diagnosis.

From what I've read so far the oil cooler isn't usually the suspect but this thing was nasty.

Counts describe captured discussions, not unique people or a diagnosis. Author identities are not reliably stored. Exact duplicate evidence is counted once across matching discussions; one discussion counts at most once per action/state. Multiple repairs reported together remain a combination. Suggestions and failed attempts do not establish a fix. Matches cover whole discussions and can include related faults, model variants and incomplete threads.

Picked up a '99 cab c2 w/ 90k miles for $2k knowing it was going to be a project. Previous owner had it in for it's 90k checkup and about 300 miles later gets the white smoke out of one pipe and full blown intermix. After reading every thread and write up here I set out to do the repairs.
Here's where I'm at. 1-3 head cover is off and camshaft is about to come out when I noticed something wrong.(hope these pictures work)

This screw was held in by 1 turn on its threads. No history of anyone taking this head apart that I've been able to find out but somethings fishy.
Now camshafts out, tappet try is out, everything look good so far. I know I'm hoping for too much here but what are the chances the intermix and white smoke are all from this screw not being torqued down? I can see the oil from that channel making it's way into the exhaust valve, (which btw is the only one that looks wet), under the tray by that screw but what about the intermix problem, could that somehow also be related?
Also here is what the oil cooler looked like after removing the engine and yes somewhere under all that black tar is an engine
.

From what I've read so far the oil cooler isn't usually the suspect but this thing was nasty. All that stuff on both sides of the cooler.
Someone please say what I want to hear so I can stop sitting in the driver seat making engine noises and pretending to race around the neighborhood
but I would love some sound advise on where I should head next.
Thanks!
First off wow on buying the car for only $2k.
I wonder if the previous owner or mechanic took apart to inspect and half-*** put it back together since it was already shot?

Please post the complete picture of the exterior and interior. What else is broken on the car?
If non-running 996s are selling for $2,000.00 now, I am speechless. That is what people ask for non-running 944 and 924 cars. If your 996 has wheels, tail lights, and headlights you can already make money by selling those parts.
Maybe I should clarify this was a family special
The car is immaculate inside and out garaged all it's life. The original owner is the owner of the company I work for. 2nd owner was my mother. Yet none of them really know anything of value as to it's history.
I'll get some other pictures up this week but it's only trouble is the engine and there's signs the IMSB is not looking good as well.
Warehouse33.net - It must be something like that, can't imagine that bolt being like that for 90k miles.
Guess the next steps are taking off the head completely and sending it for a checkup.
If it had intermix, even from the loose bolt on the head, you'll have to take the engine all the way down to check the main and rod bearings. They don't do well lubricated with intermix.
But, on the up side, nice price. If you fix it on the cheap, expect the stinkeye from mom.
After putting the kids down last night I decided to pop the cover off the other head. Within seconds I found my smoking gun,
.
Does anyone know of a shop in SoCal preferably the Ventura County area that knows how to weld these heads? I know Costa Mesa C&R does but would like to keep local.

Still doing the happy dance today, like my 2 year old when she hears "Let it Go" playing. Going to hit that checkout button soon at Pelican Parts to get this thing done finally!
That crack is easy to repair compared to others, BUT the issue with a crack in that position is usually core shift in the casting. You need to seriously look over the rest of that head before you repair that crack and another forms somewhere else in the same head. 99 MY engines seldom have this issue and when it does this is the area where the crack forms in most cases and core shift almost always plays into it.
Thanks for your input Jake. Going to pull the head tonight. Is there anything in particular I should look for? What exactly is core shift. Happy dance over for now.
Also striking out on finding a local German tech that will fix this crack after I've already dismantled the engine. They don't want to be responsible if something else goes bad on the engine. I'm not interested in paying them 8k to do the whole job either...yet.
Obviously, at the very least, the o-rings on the oil cooler are shot and have to be replaced. The oil cooler itself may be shot, and should be leak tested and cleaned at the very least. Obvious signs of coolant flow out. Could have been the cause for overheat, which then caused the crack & intermix and resulting failure. You have no way of determining what is the smoking gun, as there is no way at this point to tell what happened first and what caused what.
You're right. Oil cooler is on this side of the engine so very possible, also there's a small piece of the water pump impeller still unaccounted for. I drained at least 4 gallons of super thick smudge from the car which made it very difficult to search for little parts. But from what you're saying a crack like this is caused by another issue then, not just a general manufacturing defect.
Called Costa Mesa R&D, Talking with them for a few minutes I feel confident they understand this engine/head issue. Not something I got from talking to my local shops.
Packing up the heads today.
Thank you all for your feedback. I'll post updates as they come in.
+1 for replacing the cracked head. Also interested what core shift means? Is it the casting core that shifted during mold makingnor is it something else?
I had Costa Mesa repair my 1-3 head back in '09 when I fixed my intermix. 30,000+ miles and the car still runs strong. I had extensive oil in the coolant and coolant in the oil. I did not tear the engine down and replace bearings. My oil pressure is a little low perhaps, but the engine still runs strong.
By the way I have a new 1-3 head in the box if you are interested.
Dharn Your threads are what inspired me to even take this project on and since I'm about 1.5 hours from Costa Mesa, it'll be worth the trip. Also a slight relief hearing about the bearings, don't think I have the courage to take this thing apart to the block.
I would've been interested in the head but the crack on my is on the 4-6 head not unless they're interchangeable.
Looks familiar to most of the cracked heads I've seen on here. Right to the exhaust valve.

Imo000 check a few posts up about the core shift. Something to do with the casting process shifting in the mold throwing it off.
Yeah I've been doing my best to flush it. I now have a permanent brown streak going down my driveway. That's after flushing and bottling over 4 gallons of this sludge as well.
So the same cylinder with the crack in the head has some scoring along the walls. Should I be concerned with this. About to drive the head over for repairs but now if this cylinder is bad, I might need to rethink what to do. Other 2 look perfect.
